Broaching is a strong candidate when the pulley has a controlled through bore, the tool and chips can exit, and the hub can be supported without distortion or surface damage.<\/p>\n<p>That does not mean every pulley should be placed over a bushing and pushed through with the same broach. The material, bore, hub length, keyway standard, wall section, cutting force, press alignment and production volume must be reviewed as one system.<\/p>\n<p>This guide focuses on one exact workpiece and feature: <strong>a pulley hub with a pre-machined through bore that requires a straight internal keyway located from that bore<\/strong>. Blind keyways, shaft keyseats, splines and field repair are different applications.<\/p>\n<h2><span class=\"ez-toc-section\" id=\"Define_the_Pulley_Hub_Before_Selecting_a_Broach\"><\/span>Define the Pulley Hub Before Selecting a Broach<span class=\"ez-toc-section-end\"><\/span><\/h2>\n<p>\u201cPulley\u201d covers many designs: solid hubs, spoked pulleys, sheaves with multiple grooves, timing pulleys, thin aluminum parts, cast-iron parts and steel weldments. The bushing must match the actual tool system and locate from a controlled surface. A finished bore can be scratched by a dirty or mismatched bushing. A thin hub can deform if the support contacts only a narrow edge. Grooves, teeth, coatings and cosmetic faces may need no-contact or protected-contact zones.<\/p>\n<p>Material family also matters. Cast iron may present casting skin, hard spots or brittle edge breakout. Steel condition changes force and tool wear. Soft aluminum may smear, pick up on the broach or distort even when the required cutting force is lower. The exact grade and condition should be screened rather than inferred from the word \u201cpulley.\u201d<\/p>\n<h2><span class=\"ez-toc-section\" id=\"When_Is_Push_Broaching_a_Realistic_Candidate\"><\/span>When Is Push Broaching a Realistic Candidate?<span class=\"ez-toc-section-end\"><\/span><\/h2>\n<p>A push-type keyway broach with a matched bushing and shims is a candidate when:<\/p>\n<ul>\n<li>the keyway passes through the hub;<\/li>\n<li>the bore provides a usable locating surface;<\/li>\n<li>the cutting length is compatible with the selected broach;<\/li>\n<li>the broach can remain stable against buckling and side load;<\/li>\n<li>the press has verified force, usable stroke and daylight;<\/li>\n<li>the pulley can sit on a rigid, clean and appropriately sized support;<\/li>\n<li>the tool and chips can exit safely;<\/li>\n<li>the required keyway can be measured from the drawing datum.<\/li>\n<\/ul>\n<p>These are screening conditions, not approval rules. Force must be calculated from the real tool, material, cutting length and tooth progression. The available machine rating must include the complete operating envelope rather than a nominal tonnage label alone. Confirm the broach series, bushing type, bore fit, keyway standard and shim schedule with the tool documentation.<\/p>\n<p>The guide slot should be clean and undamaged. The broach must enter square to the bore axis and receive the intended support. Final contact areas require the controlled pulley drawing.<\/em><\/p>\n<p>A fixture description should say more than \u201cuse a support plate.\u201d The cutting load must pass through:<\/p>\n<ol>\n<li>the press ram or tool interface;<\/li>\n<li>the broach;<\/li>\n<li>the cutting teeth and pulley hub;<\/li>\n<li>the approved reaction surface;<\/li>\n<li>the fixture or support;<\/li>\n<li>the machine table and structure.<\/li>\n<\/ol>\n<p>The support should carry the load without tilting the bore or concentrating force on a fragile flange. It should not contact pulley grooves, finished teeth, thin spokes or a cosmetic face unless that contact is approved and protected.<\/p>\n<p>The fixture also needs:<\/p>\n<ul>\n<li>clearance for the broach and chips to exit;<\/li>\n<li>access for cleaning without reaching into an energized setup;<\/li>\n<li>control against rocking or rotation;<\/li>\n<li>repeatable seating on the defined face or hub zone;<\/li>\n<li>enough open area to avoid trapping the tool below the part;<\/li>\n<li>a loading method that prevents part\/tool mix-up.<\/li>\n<\/ul>\n<p>The final support geometry should be checked with the part in its free state after unloading. Alignment, daylight, support and tool stability are gates. \u201cThe press can move the broach\u201d is not the same as a capable production process.<\/p>\n<h3><span class=\"ez-toc-section\" id=\"Dedicated_keyway_or_internal_broaching_machine\"><\/span>Dedicated keyway or internal broaching machine<span class=\"ez-toc-section-end\"><\/span><\/h3>\n<p>Longer cuts, higher volume, controlled tool return, part handling or traceability may justify dedicated equipment. It should reach the active cutting region rather than merely wet the top of the workpiece.<\/p>\n<p>Observe:<\/p>\n<ul>\n<li>chip shape and whether chips clear the bushing and exit;<\/li>\n<li>pickup or smearing on tooth faces;<\/li>\n<li>scoring, tearing or burr changes on the keyway;<\/li>\n<li>abnormal force, noise or interrupted motion;<\/li>\n<li>wear, chipping or damage to guide and finishing teeth;<\/li>\n<li>contamination or damage on the bore and bushing.<\/li>\n<\/ul>\n<p>Packed chips and misalignment can turn a normal load trend into tool damage. Do not set a universal number of pulleys between inspections or resharpening.
